I own a Golf Rallye and I'm starting a engine swap. I have my eyes on an 2.5 tfsi engine from an Audi TT RS witch I haven't found yet but I will.

so how's the state of the body? worse or better then expected?

So far it's OK. I found some rust but nothing extreme, and I was expecting that because this car has not been driven for years.

I was planing to use 6 pot brembo with 345x30 mm front and 4 pot brembo with 310x22mm rear disc's but they were mounted on mu Audi S2 witch is in the garage instead of the Golf rallye. About the dash I was thinking of building some kind of gauge holder but for now the whole project is on stand by until I finish the Audi S2. :( :( :( :(

Well nothing much is done to the car because I'm still waiting for the parts. I bought front Control arms from a Golf 3 VR6 so I'll be ordering a MK3 VR6 sway bar from NEUSPEED. I'm still waiting for a mail about the shipping quote to mu country

I also ordered adapters for the brembo and been waiting for them for a month. They newer came, so I email ed the firm that I bought the adapters from and they told me that they haven't sent them yet  because they are inserting some new features on them
In the mean time I will be painting the complete front Axle with the control arms :P

Nothing special but all the new cars have electric steering as you can see on one of the upper pictures where 3 different steering racks are shown. One of them is from a golf Mk5, so it's the same as the one used by the Audi TT RS and because I'm going to be using the whole electric harness I will need a electric steering.

one of the things I need to finish are these for Camber/toe adjustments

http://www.volksforum.com/albums/files/2/2/1/3/4/IMG_0369.jpg

I bought these from my local VW dealer they are from Audi RS6 rear axle, you can find them on the ETKA as part number:WHT001682  that is if anybody needs them. All i need to do now is to make camber/toe plates. If you want these all done you can find them on this site:

OK so today came the last parts that I needed to finish the rear axle.

Powerflex

http://i911.photobucket.com/albums/ac313/golfrallye/40b2c12f.jpg?t=1296634702

And these are the rings and the bonded aluminum bush that I need to finish the mounting points on the axle. There are going to be 4 mounting points something similar to the factory rear axle from golf Mk5 4 motion

http://i911.photobucket.com/albums/ac313/golfrallye/287339fb.jpg?t=1296634702

and the piece between the rings is an adapter that I need to combine the Golf Mk5 brake master cylinder and the 94 Passat VR6 brake and clutch pedals. And when these piece is welded it should look like this:

Well it needs a lot of work to be fitted to the Mk2  . The hood is 3 centimeters wider from the mk2 hood, and it opens on the opposite side, and in the upper end to the windscreen it don't follows the line  How will I get it to fit I really don't know

Just worried for your safety ;)

Hmmm. Can't imagine why there are factory cages that are inserted half way the bottom of the car. It's not very strong there. The closer you get to the A-beam the stronger and more effective it is. Are you going to add some reinforcement to the front?

(I worked for Ford in the BIW design for the Kuga and current Mondeo and also in the design of armoured MB and BMW)

Yes I plan on doing some reinforcement to the front of the car but how...I dont really know... yet :D
I bought an OMP upper and lower strut. The lower one is the one that is being screwed to the front axle and the front arms( where the engine sits). I plan on some other reinforcements but if you have something on you're mind please help

I think you will cover it a whole lot with a support to the front suspension.

Now there are less positive bends in the cage that will make it bend easier.

But underneath the dash I have a MK5 Heating, that will come in the way of the bars for the support of the suspension housing

Today I finished modifying the tunnel to receive the Golf MK5 selector mechanism .
Started by cutting a bigger hole for the selector mechanism and drilling holes to get it fixed:

http://i911.photobucket.com/albums/ac313/golfrallye/IMG_0663.jpg

the small holes were made to remove the MK2 selector mechanism mounts

http://i911.photobucket.com/albums/ac313/golfrallye/IMG_0668.jpg

did some modifications on the tunnel to fit the MK5 selector mechanism

http://i911.photobucket.com/albums/ac313/golfrallye/IMG_0669.jpg

and here is how it came out:

Some progress was done these past days.
:D I totally redone the sub frame for the Golf MK5 dash. I newer posted pictures of the sub frame and the work done for it to be fitted because I didn't like how it was done
So I started everything over again and here is how everything was done:

first of all I bought a new subframe

http://i911.photobucket.com/albums/ac313/golfrallye/IMG_0647-1.jpg

and the original Golf 5 holders that the sub frame is tighten to and cut them to fit

http://i911.photobucket.com/albums/ac313/golfrallye/IMG_0651-1.jpg

http://i911.photobucket.com/albums/ac313/golfrallye/IMG_0652-1.jpg

then more cutting

http://i911.photobucket.com/albums/ac313/golfrallye/IMG_0653-1.jpg

and then started making some pieces to weld on the chassis that would except the holders for the sub frame

http://i911.photobucket.com/albums/ac313/golfrallye/IMG_0658-1.jpg

http://i911.photobucket.com/albums/ac313/golfrallye/IMG_0657-1.jpg

http://i911.photobucket.com/albums/ac313/golfrallye/IMG_0656-1.jpg

after I welded the holders I cut the rest of the sub frame to fit between the pieces

http://i911.photobucket.com/albums/ac313/golfrallye/IMG_0676.jpg

http://i911.photobucket.com/albums/ac313/golfrallye/IMG_0677.jpg

http://i911.photobucket.com/albums/ac313/golfrallye/IMG_0678.jpg

took the sub frame to be welded and here are the results:

http://i911.photobucket.com/albums/ac313/golfrallye/IMG_0682.jpg

http://i911.photobucket.com/albums/ac313/golfrallye/IMG_0684.jpg

and...

http://i911.photobucket.com/albums/ac313/golfrallye/IMG_0706.jpg

http://i911.photobucket.com/albums/ac313/golfrallye/IMG_0705.jpg

http://i911.photobucket.com/albums/ac313/golfrallye/IMG_0704.jpg

after the sub frame was fitted next was the intake for the air conditioning

http://i911.photobucket.com/albums/ac313/golfrallye/IMG_0691.jpg

first I took a part of the air conditioning to be a little modified

http://i911.photobucket.com/albums/ac313/golfrallye/IMG_0688.jpg

http://i911.photobucket.com/albums/ac313/golfrallye/IMG_0692.jpg

and then everything could be welded

http://i911.photobucket.com/albums/ac313/golfrallye/IMG_0703.jpg

After all of these I had to redo the shifter because it had to move 2 sm back ( it was too close to the dash)

The hood is half MK2 and half Lancia :D
The outer lines and frame of the MK2 hood and the center frame from the integrale and the outer skin (lancia integrale) is put almost on the whole frame (MK2 & Integrale).
Now its left for the frame to be glued with the skin and the make up

You can see on the picture that has been taken from under the hood. The black part MK2 the white one Lancia Integrale.

Great project! I really enjoy reading it.
I'm working on an mk3 4motion project, and i'm using an Gen2 Haldex.

I'm trying to figure out how the controller works, because it needs the ABS signals, and what i am told is that the signals from mk2/3 ABS sensors are not the same as that from an mk5.

How are you going to setup your haldex controller?

THANKS

The theory goes like this - The OEM fuel return valve opens at 130 bar and allows pressure to drop to 127 bar, then it starts building pressure back up again until it reaches 130 bar at which point the cycle is repeated. The RS4 valve does not open until the pressure reaches 136 bar and allows the pressure to drop until it reaches 130 bar before it starts building the pressure back up. So a stage 2+ map requests 130 bar of rail pressure therefore this mod should be beneficial, as it will help maintain 130 bar fuel rail pressure rather than fluctuate from 130 - 127 bar with the OEM system.
About the cam follower for the HPFP  I juts saw that  I really don't know

The RS4 valve does not open until the pressure reaches 136 bar and allows the pressure to drop until it reaches 130 bar before it starts building the pressure back up. So a stage 2+ map requests 130 bar of rail pressure therefore this mod should be beneficial, as it will help maintain 130 bar fuel rail pressure rather than fluctuate from 130 - 127 bar with the OEM system.
About the cam follower for the HPFP  I juts saw that  I really don't know

Made the propshaft bolt on the original Rallye propshaft holders ;)

http://i911.photobucket.com/albums/ac313/golfrallye/IMAG0538.jpg

http://i911.photobucket.com/albums/ac313/golfrallye/IMAG0537.jpg

I also did a little intervention on the rear axle because the propshaft was a bit off center :shake:

http://i911.photobucket.com/albums/ac313/golfrallye/IMAG0536.jpg

then unscrewed the fenders and put a special plastic sealant strip that I bought from the dealer

http://i911.photobucket.com/albums/ac313/golfrallye/IMAG0533.jpg

http://i911.photobucket.com/albums/ac313/golfrallye/IMAG0532.jpg

and then screwed them back on with the new screws and special intermediate zinc plates (they are used so you don't scratch the color ;) )

http://i911.photobucket.com/albums/ac313/golfrallye/IMAG0534.jpg

then installed the drivers seat :) . The codrivers will have to wait because I haven't received the seat rail for the seat :(

http://i911.photobucket.com/albums/ac313/golfrallye/IMAG0550.jpg

after all of that I assembled an BWA engine that I had in mu garage with the quattro gearbox and fitted that on the Rallye

http://i911.photobucket.com/albums/ac313/golfrallye/IMAG0552.jpg

http://i911.photobucket.com/albums/ac313/golfrallye/IMAG0553.jpg

http://i911.photobucket.com/albums/ac313/golfrallye/IMAG0556.jpg

there is enough space for a GT3076 I think :D

http://i911.photobucket.com/albums/ac313/golfrallye/IMAG0554.jpg

and from under the car

http://i911.photobucket.com/albums/ac313/golfrallye/IMAG0555.jpg

there is one problem that will need to be solved
the gearbox as fitted is very close and will hit the front axle

http://i911.photobucket.com/albums/ac313/golfrallye/IMAG0558.jpg

and when the car will be on its wheels ...should look something like this:

http://i911.photobucket.com/albums/ac313/golfrallye/IMAG0559.jpg

then the oil pan will be around 11sm from the ground  Dont know if it will be a problem

http://i911.photobucket.com/albums/ac313/golfrallye/IMAG0560.jpg

as you can see its almost the same height as the front axle

i think you will have a problem with the gearbox lower mount . the mount should have at least 2 rubbers in order to work properly . the way you fixed it in the subframe it will brake at the first start of the car. i hope i am wrong but give it another thought before you get on the road.

I started conecting the water hoses and other stuff to see what needs to be modified  and when I came to the gear selector :P
I had to drill some nasty holes to get that thing in the right position and length. I used the Audi TTs gear selector because as far as I know it has the longest cables

OK ... I found some time to play with the rear ABS sensors:

First I made a ring so I can get a little space

http://i911.photobucket.com/albums/ac313/golfrallye/IMAG0786.jpg

and i got this:

http://i911.photobucket.com/albums/ac313/golfrallye/IMAG0783.jpg

tried this but this way the sensor is short

http://i911.photobucket.com/albums/ac313/golfrallye/IMAG0785.jpg

then started making space so I could push the ABS sensor from the inside out

http://i911.photobucket.com/albums/ac313/golfrallye/IMAG0790.jpg

but this way the sensor came out too much

http://i911.photobucket.com/albums/ac313/golfrallye/IMAG0792.jpg

http://i911.photobucket.com/albums/ac313/golfrallye/IMAG0793.jpg

and then decided to do some cutting so:

http://i911.photobucket.com/albums/ac313/golfrallye/IMAG0795.jpg

and got this:

http://i911.photobucket.com/albums/ac313/golfrallye/IMAG0798.jpg

http://i911.photobucket.com/albums/ac313/golfrallye/IMAG0797.jpg

the only problem will be the fixing the ABS sensor ... but with all the glues out there I thing It's possible ;)

http://i911.photobucket.com/albums/ac313/golfrallye/IMAG0796.jpg

If someone doesn't understand what I am trying to do :

I will be going first for 450 hp and then 550 hp but will see what happens  and as far as I know this is the fastest spooling turbo on the market  They say even faster than GTX3076r

Today I got to completing the front end of the car.
I took the water rad and fans and installed them ...

http://i911.photobucket.com/albums/ac313/golfrallye/IMAG1568_zpsb7a1245e.jpg

but no space for the IC

http://i911.photobucket.com/albums/ac313/golfrallye/IMAG1559_zps730c1f55.jpg

http://i911.photobucket.com/albums/ac313/golfrallye/IMAG1562_zpsa1d364c7.jpg

so now the question is ... do I cut a perfectly good Rallye bumper and install an Air to Air IC, or I buy a water to air IC and get it in here ...

http://i911.photobucket.com/albums/ac313/golfrallye/IMAG1556_zps5472705e.jpg

Any advice

water to air IC , more compact and a cleaner view

I thought cutting up Rallye bumpers was punishable by death so I'd go for the water/air

I'd go for the water/air setup anytime you have the space and knowledge for it
